How XLPE Insulation Enhances Cable Performance?

Cross-linked polyethylene (XLPE) was first developed in 1963 at the General Electric Research Laboratory, one of the United States' premier industrial research facilities. The aim was to create a cross-linked material that could endure operating temperatures of up to 90°C while offering superior mechanical and thermal properties compared to standard polyethylene.


The process of cross-linking polymer chains alters their molecular structure, binding them more tightly together. This enhances the material's ductile strength, stability, and ability to withstand higher temperatures and electrical stresses. As a result, XLPE is an excellent choice for insulating electrical cables.


Comparing PVC and XLPE


Polyvinyl chloride (PVC) insulation has a maximum operating temperature of 70°C, which is sufficient for standard building cables as per wiring regulations. In contrast, cables with XLPE insulation can handle up to 90°C, allowing them to carry higher currents and operate at elevated temperatures.


XLPE is a thermoset material, while PVC is a thermoplastic. Thermoplastic polymers soften when heated, making them pliable, and then harden as they cool. On the other hand, XLPE polymers are chemically cross-linked, resulting in a stronger, more stable structure that is not prone to melting or dripping, even at temperatures as high as 90°C.


Additionally, XLPE is highly resistant to abrasion and wear, making cables with XLPE insulation less susceptible to cracking and aging. It is also highly resistant to high-voltage electricity, chemicals, and other harmful substances.

Applications of XLPE Insulated Cables


XLPE-insulated cables are commonly used in power distribution and transmission. The British Standard for thermosetting cables (BS 5467), first published in 1977, specifies construction and performance requirements for thermosetting insulated, armoured cables with rated voltages of 600/1000V and 1900/3300V.


The choice of XLPE cable depends on the application and voltage needs. Here are some common uses:

  • Low Voltage Power Distribution Networks – commonly used in residential, commercial, and industrial applications.

  • Medium Voltage Power Distribution Networks – employed in a variety of commercial, industrial, and residential networks.

  • High Voltage Power Transmission – used for long-distance transmission of electrical energy from generation sources to the national grid.

  • Outdoor Power Applications – XLPE insulation is commonly used in armoured cables (both aluminium and steel wire armoured) to protect against mechanical damage in harsh outdoor environments.
